Rust is the number one enemy of classic Chevy trucks. Whether you’re dealing with surface rust on the cab corners, rotted floor pans, or swiss-cheese rocker panels, this guide covers how to tackle it step by step.
Step 1: Assess the Damage
Before you buy materials or start cutting, figure out exactly how bad it is.
- Surface rust — Pitting in the metal surface, no holes, still structurally sound
- Scale rust — Thicker buildup, surface is compromised but metal is still there
- Penetrating rust — Holes or crumbling metal, needs replacement panels
Use a screwdriver or pick to probe suspect areas. If it pokes through, you’re replacing, not treating.
Most-affected areas on 1947–1972 C10:
- Cab corners (lower rear of cab)
- Floor pans (especially driver’s side)
- Rocker panels
- Bed floor and bed rails
- Firewall
- Door bottoms
Step 2: Surface Rust & Light Scale Rust
If the metal is solid, you can treat it:
- Remove loose rust with a wire wheel or flap disc on an angle grinder
- Apply rust converter to neutralize active rust chemically
- Apply a rust-encapsulating paint like Chassis Saver over the treated surface — bonds to bare metal and stops rust from reforming
- Topcoat with primer and paint as needed
Step 3: Patch Panels & Floor Replacement
For holes or heavily rotted sections, cutting and welding is the only real fix.
Tools needed:
- MIG welder (or find a local shop)
- Angle grinder with cut-off wheel
- Body hammer and dolly set
- Clamps and magnets for panel alignment
Floor pans: Replacement floor pans for 1967–1972 C10 are widely available. Cut out the old floor with a 1/2" margin, weld in the new pan, seam seal and undercoat.
Cab corners: Buy reproduction cab corners from Classic Industries or AMD. Cut the old corner off at the factory seam, weld in the new piece, grind smooth.
Step 4: Prevent Future Rust
After repairs:
- Apply seam sealer to all welds and joints
- Coat the underside with rubberized undercoating or chassis paint
- Use wax-based cavity spray in door cavities and rocker panels
- Keep it dry — even one puddle under a mat can restart rust in months
