Intake manifold gasket failure is the most common issue on 1999–2007 Silverado and Sierra trucks with 4.8L and 5.3L engines. GM used a plastic intake manifold with Dex-Cool coolant — a combination that causes gasket failure between 60k–120k miles on most trucks.
SYMPTOMS
- White smoke from exhaust — especially on cold starts
- Coolant loss with no visible external leak
- Milky oil or coolant on the dipstick
- Overheating without an obvious cause
- Check engine light with misfire codes (P0300–P0308)
- Coolant smell from the intake area
CAUSES
- Dex-Cool reacts with air in a low coolant situation to form a brown sludge
- Sludge attacks the lower intake gaskets and plastic manifold sealing surfaces
- Plastic intake expands and contracts faster than the block — gasket takes the abuse
- Most failures are at the rear coolant crossover passage
FIX
- Drain coolant completely before pulling the intake
- Inspect the plastic manifold for cracks — replace if cracked, not just the gasket
- Use Fel-Pro MS96002 gasket set — do not use cheap aftermarket gaskets
- Replace the thermostat while you’re in there
- Flush the system completely — never reuse contaminated Dex-Cool
- Refill with Dex-Cool or compatible extended-life coolant
- Torque the intake bolts in sequence to spec (89 in-lbs on most applications)
