Wake the 96-00 454 Vortec without ditching it
Been running one and following the thread for setups people actually use.
Why we keep poking it
This 7.4L feels strangled at higher rpm; stock owner posted 12.7-13.1 mpg at 55-75 with Dan Ryan traffic but wants 350-level mileage.
The muffler is so quiet that people wonder if the Y-pipe join is spitting back pressure, so true duals and an X-pipe stay on the table until the swap fits.
Under hard throttle it stays flat, so logging MAP/vacuum and cleaning up the intake path is the first move before blaming heads.
Exhaust + bolt-ons
Flowmaster cat-back freed a farm truck up, added mileage feel, and finally gave it a voice.
Banks PowerPack owners with 3.73s and 265/75-16s claim 14 mpg towing 13K.
One of them says he can pass diesels all day with that sticker on the door.
Stock muffler still looks too quiet, so x-pipe or true dual talk keeps showing up until someone figures where to tuck it.
Fuel/tune drama
Most guys overthink it, but the $75 Wait4Me tune wakes the midrange, adds separate 87/93 maps, and 93 octane feels dramatic versus stock.
Warning: Jesse pulled the latest GM update so tow/haul mode now locks at about 68-70 mph with 3.73s, which drags mpg if you aren’t already cruising way past that.
Another owner said the converter now locks at 75-76 mph, drops the rpms a hundred, and the truck finally roasts big 20-inch tires while still feeling faster.
With the mods they have, some want the converter locked until 3/4 throttle because the torque peak is closer to 1800 rpm, so they ask Jesse to hold the lockup longer.
Heads and injectors
The L29 heads are small oval ports that pick up flow with minor porting.
A cam swap around 204/209 (ZZ502 is popular) plus headwork runs them near the HT502’s 338 hp and 510-520 lb-ft numbers.
The 454 Vortec runs 24 lb/hr LT1 injectors that drop right in and keep swap work to a minimum.
A set of 44# injectors on the stock PCM makes E85 easy, even though the tune stays single-fuel so you can’t swap back on the fly.
Real rigs keep showing up
The 98 C3500 crew cab with 4.10s, 7.4/4L80E, heavy wrecker gear, and nothing but Flowmasters still jumps off the line and manages 10ish mpg on 400-mile highway runs without a fresh tune.
A bone stock K3500 with 4.10s, true duals, and the 454 hauling 14K reported 10-11 mpg, no extra mods planned other than ignition, because the truck already roasts tires on demand.
New owners keep showing up fresh off buying a 98 454 and ready to start stacking HP goodies.
Others point out the 98 454 rigs with 95k still run strong, are all stock, and the next step is an exhaust or tune.
