Boost leaks are one of the most overlooked causes of low power, black smoke, and high EGTs on Duramax diesel trucks. A small crack in an intercooler boot can cost 50–100 horsepower and dramatically increase exhaust temperatures.
WHY BOOST LEAKS HAPPEN
- Factory intercooler boots are rubber and become brittle with age and heat cycles
- The clamps loosen over time — especially after boost levels are increased with a tune
- Compressor wheel housing can also develop cracks on high-mileage turbos
WHERE TO LOOK
- Intercooler outlet boot (from intercooler to intake)
- Intercooler inlet boot (from turbo to intercooler)
- Any clamped connections in the charge air circuit
- EGR crossover pipe (on applicable models)
HOW TO TEST FOR BOOST LEAKS
- Use a boost leak tester — pressurizes the intake system with shop air (15–20 psi)
- Spray soapy water on connections and look for bubbles
- Listen for audible hissing
- Some boost leaks only appear under load — hard to find with a static test
COMMON SYMPTOMS
- Black smoke under acceleration
- Low boost compared to baseline (use a boost gauge)
- High EGTs for the amount of power being made
- Sluggish throttle response
- Whistling or hissing noise under boost
FIX
- Replace any cracked or brittle boots with silicone upgrades
- Use proper T-bolt clamps — not standard worm gear clamps which can loosen
